VW T5

BRS 1.9L TDI 102 hp Manual Front-wheel drive Van 2006–2009
– Be Careful
Engine BRS – Be Careful 5,880–17,800 $

Euro 4 successor to the AXB with DPF and 75 kW. Same basic design, additionally mind the DPF regeneration.

Fun Factor? Decent

Solid Base TDI

BRS with 102 hp is a reliable and frugal TDI in the T5. No driving fun, but low maintenance.

Engine Weaknesses 5

!! Recurring turbocharger failure from coked oil line

Repeated turbocharger replacements in quick succession documented. Cause: coked oil lines and diluted engine oil from DPF regeneration. Without cleaning all oil lines, every new turbo will fail prematurely.

Symptoms: Whistling on acceleration, smoke on overrun, power loss

800–2,000 $ from 150,000 km
!! DPF regeneration failure — turbocharger damage from soot particles

On the BRS 1.9 TDI with DPF, soot particles break off inside the DPF and block the outlet, causing turbocharger shaft failures. DPF regeneration also introduces diesel into the sump.

Symptoms: Turbocharger whistling, turbo failure at low mileage, oil level rising

800–2,500 $ from 80,000 km
!! DPF blockage from failed regeneration

With short-trip driving, regeneration cycles fail. Outdated ECU software (version 0860) worsens the problem. Update to version 2605 or 3759 recommended.

Symptoms: DPF warning light, frequent regenerations every 80–160 km, power loss, limp mode

400–1,800 $ from 120,000 km
!! Oil dilution from DPF post-injection

During DPF regeneration, diesel passes through piston rings into the engine oil and dangerously dilutes it. Oil level must be checked regularly.

Symptoms: Oil level rises above maximum, engine oil smells of diesel, increased engine wear risk

50–300 $ from 80,000 km
!! Dual-mass flywheel: shared T5 weak point

As with all T5 1.9 TDI engines, the DMF is a frequent failure. VW dealer approx. €2,500–3,000, independent workshop approx. €1,000–1,700.

Symptoms: Metallic clattering at idle, vibrations on takeoff, grinding noise when releasing clutch

800–2,700 $ from 140,000 km

Vehicle Weaknesses 9

!! Cooling EGR cooler: coolant loss and particle damage

The EGR cooler breaks down internally and releases aluminium particles into the intake tract, which can cause engine damage. Coolant loss with no visible leak is a typical early sign. Repair costs €1,100–2,200.

1,100–2,200 $ from 120,000 km
!! Rust Rust: sills, wheel arches, and door lower edges

Door seals with metal cores have sharp edges that damage the rubber. Penetrating water corrodes the metal beneath. The powertrain subframe under the engine rusts heavily. Early model years affected from approximately 4–5 years old.

200–2,000 $
!! Suspension Rear springs: breakage at the last coil

Rear coil springs typically break at the top coil without warning for the driver. Vehicles of all model years affected from 50,000 km. Aftermarket springs often don't fit — use only genuine VW springs. Cost €160–400.

160–400 $ from 100,000 km
!! Suspension Shock absorbers: wear due to high vehicle weight

Due to the high vehicle weight, shock absorbers wear noticeably from approximately 90,000–130,000 km. Rust on damper mounts on older models. Strut mounts creak when turning. Complete replacement costs approximately €900–1,400.

900–1,400 $ from 120,000 km
!! Gearbox Gear linkage: dry cables and loose shift head

The gear linkage cables dry out and become stiff. On 6-speed gearboxes the shift head bolt on top of the gearbox comes loose. Cable lubrication for approximately €40, shift head repair kit approximately €40.

40–800 $ from 150,000 km
!! Cooling Water pump: leak on 2.5-litre TDI

When the 2.5-litre TDI water pump fails it expels coolant externally via a hose near the right driveshaft. Water-in-oil contamination possible. Replacement costs approximately €300–600. White residue on the pump is an early warning sign.

300–600 $ from 120,000 km
!! Body Sliding door lock failure

On the T5 7H/7J the sliding door lock fails due to broken plastic parts and springs inside the lock. Since the lock cannot be dismantled into individual parts, complete replacement is required. Cost €51–92.

80–300 $ from 150,000 km
! Electronics Electric sliding door: microswitch failure

The 'save' microswitch in the electric sliding door sticks or fails, preventing opening and closing. A defective anti-trap sensor also permanently stops the door. Repair approximately €200 (switch approximately €5, mostly labour).

150–300 $ from 150,000 km
! Interior Headliner separating

On the T5 7H/7J, the headliner backing separates from the foam from approximately 150,000 km due to foam ageing. Initially the edges above the windscreen drop, then bubbles and sagging areas spread further.

100–500 $ from 160,000 km
