!! Injector seal: "Black Death" failure

The copper sealing washers at the injector seat fail under pressure and heat. Combustion gases blow past the injector and bake black, tar-like carbon onto the injector boss. Seized injectors require specialist tools for removal; the cylinder head sealing face can be damaged.

Symptoms: Black deposits around injectors, diesel smell, rough running, cylinder pressure loss

!! Turbocharger failure

Turbocharger damage from oil starvation due to blocked oil supply passages, or from soot ingress via leaking injector seals. Repair costs are significant, as the sump and cooler must also be cleaned in addition to the turbo.

Symptoms: Whistling or grinding from the turbo area, severe power loss, oil entering the intake tract, blue exhaust smoke

!! Recall: Missing Coolant Level Monitoring

Ford recalled vehicles with the 1.6 EcoBoost because a missing coolant level sensor gave no warning of coolant loss. Undetected coolant loss could lead to overheating.

Symptoms: No early warning of coolant shortage; engine suddenly runs hot; engine runs rough after overheating.

!! Piston Ring Failure: Engine Damage from Cylinder Bore Scoring

From around 100,000 km, piston ring damage with cylinder bore scoring has been documented. Zero compression in one cylinder leads to complete engine failure.

Symptoms: Rough idle; noticeable lack of power; check engine light; misfire fault code for cylinder 1.

!! Dual-mass flywheel wear

The dual-mass flywheel (DMF) is a known wear point on Duratorq diesels. Rattling and drivetrain vibrations appear from around 150,000–200,000 km. Repair is typically combined with a full clutch kit (approx. 1,200 €).

Symptoms: Metallic rattling when releasing the clutch, vibrations at idle, grinding noise when pulling away

!! EGR Valve Clogged or Sticking

The EGR valve on the 1.8 Duratorq TDCi gets clogged with soot deposits. EGR operation fails or the valve sticks, causing power loss, increased soot, and fault codes. Cleaning helps short-term; replacement is more durable.

Symptoms: Power loss at low rpm; black smoke; check engine light; rattling or knocking at part load.

!! Electronics Alternator failure (model year 2004-2006)

On the early C-Max DM2 of model years 2004 to 2006, the alternator failed frequently. Ford improved this on later production runs. Second-hand early examples should be checked for the charge warning indicator.

!! Gearbox Dual-mass flywheel failure (diesel and 1.8 petrol)

The dual-mass flywheel in the C-Max DM2 — particularly the diesel variants (1.6 and 2.0 TDCi) — wears prematurely. A complete clutch kit is often renewed at the same time.

!! Rust Rust on door edges, hinges, and sills

The C-Max Mk1 shares the Focus's rust susceptibility. Door lower edges, window frames, door hinges, and sills typically corrode after 6–10 years. Inadequate stone-chip protection encourages early corrosion on wheel arches and door lower edges.

!! Suspension ABS/ESP control module failure

The ABS control module (fault code C1288) of the C-Max Mk1 fails and causes the ESP warning light to stay on permanently. The problem was resolved in the later Mk2 with a revised unit. Repair or replacement of the ATE ABS module is required.

!! Body Tailgate latch opens on its own

The tailgate latch switch of the C-Max Mk1 allows moisture ingress, particularly in cold weather. The tailgate can open on its own while driving. The problem mainly affects vehicles up to 2007 and should be treated as a safety issue.

!! Electronics Instrument cluster failure in cold weather

The instrument cluster of the C-Max Mk1 fails in the cold due to cold solder joints on the PCB. The speedo, rev counter, and all warning lights temporarily drop out completely. Everything works again once warmed up. Re-soldering or replacing the control unit is the solution.

The roof frame of the C-Max DM2 is susceptible to leaking seals. Water can reach the spare wheel well area; moisture in the cabin and possible ECU short-circuits can follow.
