3.5L inline-5 from GM's Atlas engine family. Distinctive five-cylinder sound. The cylinder head valve seats are the fatal flaw: they lose their seal from around 100k mi. GM extended the warranty for 2004-2006 to 7 years/100k mi. Revised heads with harder valve seat material are the fix.
3.5 I5 — valve seats are its undoing
220 hp five-cylinder sounds distinctive but the valve seat failure rate earned GM a warranty extension. Power is adequate unloaded. The 4L60-E auto is a known weak link. Salt belt trucks need frame inspection before purchase — rust writes these off at 15 years.
Engine Weaknesses 2
Intake valve seats in the 3.5L I5 lose their seal over time, causing misfires. GM extended warranty to 7 years/100k mi for 2004-2006.
Symptoms: Misfire codes P0300-P0305, rough idle, Check Engine Light
Coolant mixes with oil, milky oil cap, overheating. Repair complicated by timing chain removal. Heads often warped, require machining.
Symptoms: Milky oil cap, white exhaust smoke, overheating
Vehicle Weaknesses 5
Box frame design traps water and road salt, causing severe frame corrosion. Driver-side rear near leaf spring is the first failure point. Aftermarket frame repair kits (Rust Buster) available but costly.
The 4L60-E suffers from weak sun shells and 3-4 clutch packs. Loss of reverse/2nd/4th indicates sun gear failure. Rebuild with hardened sun shell extends life.
Wire harness chafes at door hinge area, blowing fuse #42 and disabling windows and locks. GM TSB PIT3164B covers 2004-2009.
The resistor controlling HVAC fan speed fails prematurely. Fan only works on highest speed. Check blower motor for excessive current draw.
Fuel gauge sensor fails, reading higher than actual level. Requires dropping fuel tank for replacement.
