Unit injector TDI with 101 PS, fitted in millions of Golf IV, Bora, and Polo 9N. Robust and economical, but the PD technology places high demands on camshaft lubrication β€” regular oil changes with approved 505.01 oil are mandatory. Timing belt is an interference engine: a snap always means total engine destruction. Tandem vacuum pump and EGR coking are typical expensive issues above 150,000 km.

The 101 hp PD TDI is economical and adequately powered for everyday Bora use. Dynamically unremarkable, but reliable as a base version.

!! Camshaft and hydraulic tappet wear

The PD unit injector cams place enormous load on the camshaft and hydraulic tappets. From approximately 120,000–200,000 km, burring and surface roughness develop, leading to accelerated wear. Replacement of camshaft, hydraulic tappets and bearing caps is required.

Symptoms: Clatter on cold start, rough running, engine noises that get louder as the engine warms up

!! Timing belt failure β€” interference engine

The ATD is an interference engine: if the timing belt snaps, pistons and valves collide. VW interval: every 90,000 km (up to model year 2004) or 120,000 km. Recommendation: every 90,000 km or 5 years, including water pump and tensioner.

Symptoms: Engine fails to start, loud bang on belt failure, oil pressure drops, no compression

The PD elements are actuated directly by the cams on the camshaft. High mechanical load causes wear on the injection pressure faces. Single PD element: approx. 250–400 €, replacement of all four: 1,000–2,000 €.

!! PD wiring harness under cam cover defective

The wiring harness to the PD elements sits directly in the engine oil and is continuously exposed to heat. The insulation becomes brittle and breaks, causing cylinders to drop out or the engine to run on three cylinders. Inexpensive repair if caught early.

Symptoms: Hesitation and misfires at idle, engine running on 3 cylinders, fault code P0201–P0204

!! EGR valve and intake manifold carboning up

Soot deposits from exhaust gas coke up the EGR valve, throttle body and intake manifold. Cleaning possible, but often full replacement needed after 200,000 km. Short-trip drivers are particularly affected.

Symptoms: Power loss particularly in the lower rev range, hesitation on acceleration, increased fuel consumption, engine warning light

!! VTG boost geometry seizing (turbocharger)

The variable turbine geometry becomes stuck through soot and deposits. Result: power loss, limp mode, engine warning light. Cleaning the VTG linkage is possible. A reconditioned turbo is needed for a total failure.

Symptoms: Sudden power loss, limp mode, whistling noises from the engine bay, black smoke from exhaust

! Tandem vacuum pump leaking

The tandem pump combines the fuel pump and vacuum pump for the brake servo. The rubber seal ages and fails: diesel runs into the engine block, the area below the pump becomes oily. Seal kit repair is possible, exchange pump approx. 375 €.

Symptoms: Oily area at the cam cover, diesel smell in engine bay, spongy brake pedal with pronounced vacuum loss

!! Gearbox Gearbox 02K: rivets in differential cage shear

The 02K manual gearbox up to build date 07/2001 has undersized rivets in the differential cage. These shear off, enter the gears, and cause complete economic write-off of the gearbox.

!! Other Recall: ABS control unit overheats (build year 2002)

Thermomechanical overload in the ABS control unit can interrupt the earth connection. ABS and ESP drop out. Affects Bora without ASR/ESP, production period around 2002. Software update as remedy.

Sills and wheel arch edges trap moisture and dirt. Rust starts invisibly from the inside and only becomes visible externally when well advanced. Particularly affects neglected examples.

!! Body Door lock malfunction with unintended window operation

On the Bora 1J, the door lock switch accidentally triggers all electric windows via the comfort opening function when the key is held in the outer handle. Faulty door locks can also prevent the door being opened from the outside.

On the Bora 1J the A/C compressor and magnetic clutch fail at high mileage. Ageing A/C hoses corrode from the inside; refrigerant escapes and the compressor sustains damage through lack of lubrication.

! Electronics Microswitch: false alarm and interior lighting failure

Faulty microswitches in door locks and handles trigger the alarm for no reason or cause interior lighting to behave incorrectly. Inexpensive wear part but difficult to locate.

Suspension springs β€” particularly at the rear β€” break at high mileage. Shock absorbers lose damping from 80,000–120,000 km. Anti-roll bar rubbers and wheel bearings are also typical wear points.
