1.9L TDI unit injector β€” legendarily reliable engine, but Longlife oil is poison for the PD cam lobes. Shorter oil change intervals (max. 15,000 km) with VW 505.01 oil are mandatory. Timing belt interval on 2000–2001 models is only 60,000 km.

The 115 hp PD TDI offers good torque delivery and reasonable performance in the Bora. Not a sports car, but a capable everyday diesel.

!! PD unit injector leaking or failed

The PD elements on the AJM are only secured on one side and can work loose and leak at high mileage. Misfires on individual cylinders and power loss follow. Replacing one element costs 550–700 €.

Symptoms: Severe lurching, poor pulling power, misfires on cylinder 1 or 4, diesel smell from leakage

!! Camshaft wear from long-life oil

On the AJM TDI, camshaft bearings and hydraulic tappets wear prematurely when long-life oil is used. It is not designed for the high pressures of the PD cams. Parts-only cost of repair is around 1,170 €.

Symptoms: Clattering on cold start, rough running, diminishing power, in extreme cases a seized camshaft

The AJM from model years 2000–2001 has a timing belt interval of only 60,000 km. If missed, catastrophic engine damage from piston-valve contact follows. From 2002 the interval was extended to 90,000 km.

From around 180,000 km the camshaft and hydraulic tappets show visible material wear. Known problem on all PD-TDI engines; VW does not acknowledge a design fault. Check at the second timing belt change.

Symptoms: Rough engine running, irregular ticking on start, power loss on individual cylinders, loud valve clatter

!! Mass airflow sensor failure

The mass airflow sensor on the AJM TDI is a known weak point. Incorrect readings lead to a drastic power loss (up to 70%) and heavy soot development. VW covered failures up to 100,000 km under goodwill.

Symptoms: Massive power loss (only approx. 30% power), black exhaust smoke on acceleration, engine starts but barely pulls

!! Gearbox Gearbox 02K: rivets in differential cage shear

The 02K manual gearbox up to build date 07/2001 has undersized rivets in the differential cage. These shear off, enter the gears, and cause complete economic write-off of the gearbox.

!! Other Recall: ABS control unit overheats (build year 2002)

Thermomechanical overload in the ABS control unit can interrupt the earth connection. ABS and ESP drop out. Affects Bora without ASR/ESP, production period around 2002. Software update as remedy.

!! Rust Sills and wheel arches rust from the inside

Sills and wheel arch edges trap moisture and dirt. Rust starts invisibly from the inside and only becomes visible externally when well advanced. Particularly affects neglected examples.

!! Body Door lock malfunction with unintended window operation

On the Bora 1J, the door lock switch accidentally triggers all electric windows via the comfort opening function when the key is held in the outer handle. Faulty door locks can also prevent the door being opened from the outside.

!! HVAC A/C compressor failure / refrigerant loss

On the Bora 1J the A/C compressor and magnetic clutch fail at high mileage. Ageing A/C hoses corrode from the inside; refrigerant escapes and the compressor sustains damage through lack of lubrication.

! Electronics Microswitch: false alarm and interior lighting failure

Faulty microswitches in door locks and handles trigger the alarm for no reason or cause interior lighting to behave incorrectly. Inexpensive wear part but difficult to locate.

Suspension springs β€” particularly at the rear β€” break at high mileage. Shock absorbers lose damping from 80,000–120,000 km. Anti-roll bar rubbers and wheel bearings are also typical wear points.

The rubber coating on the dashboard, inner door handles, and centre console becomes sticky after 6–10 years and peels off in strips. Only parts replacement permanently eliminates the problem.

Handbrake Bowden cables corrode at the guide sections and seize. Particularly on vehicles that frequently stand outside. Typical problem over 100,000 km.
