!! Hydraulic tappets: metal particles in oil circuit

Defective hydraulic tappets generate metal particles at very high mileage that bypass the oil filter and can damage connecting rod bearings. Particularly critical with neglected oil change intervals.

Symptoms: Clattering from the valvetrain, oil pressure loss, metallic knocking at mid-range rpm

The front O-ring of the Bosch inline injection pump becomes porous and leaks at high mileage. Fuel or oil traces on the engine block require pump removal.

Symptoms: Fuel or oil drops below the injection pump, smell of diesel/oil after switching off, oil level dropping slowly

!! Glow plugs seized in head

Glow plugs regularly seize in the cylinder head. When removed, the plug frequently snaps off, requiring laborious helicoil work on the removed head.

Symptoms: Poor cold start behaviour, glow plug warning light flashing, cylinder misfires on cold start

!! Head Gasket Leaks Between Cylinder 1 and Timing Cover

Well-known weak point on the OM601: the head gasket preferentially fails between the first cylinder and the oil passage to the timing chain. Oil film in the coolant reservoir or external oil loss at the head are typical signs.

Symptoms: Oil film in the expansion tank, oil loss at the cylinder head externally, occasional blue smoke at cold start, coolant loss without visible external leak

!! Fuel Filter Without Water Separator

The OM601 has no standard fuel filter with water separator. Water in the diesel settles in lines and injection pump, causing corrosion and premature pump wear.

Symptoms: Power loss especially in winter, rough engine running, starting problems in frost, injection pump runs unevenly

! Starter Solenoid and Brush Wear

The starter on the OM601 is prone to solenoid defects and brush wear at high mileage. Intermittent failure especially in cold weather or after heat soak is typical.

Symptoms: Engine doesn't crank or cranks slowly, clicking noise without starter response, failure especially in cold or after brief shutdown

! Oil Cooler Gaskets Leaking

The oil cooler mounted on the OM601 engine block is prone to leaking connection gaskets. Oil–coolant mixing is possible. A new oil cooler is more economical than repair.

The engine mounts on the OM601 become noticeably worn at high mileage. Vibrations transfer to the body and steering wheel. Diagnosis with a 13mm feeler gauge between mount and crossmember.

W202 strongly prone to through-rusting at sills, wheel arches and door lower edges. Absence of factory sealant up to 1997 accelerates corrosion. Strut top rust is safety-critical.

Front control arms trap water in internal cavities. Blocked drain holes lead to internal rust. In extreme cases the wheel can detach from the control arm — safety-critical.
