Engine Weaknesses 6
The Zetec-SE is an interference engine: if the timing belt snaps, pistons meet valves. Ford's change interval is 150,000 km; in practice 100,000 km is recommended. Replace all rollers and the tensioner at the same time.
Symptoms: Sudden engine stop without warning, loud bang on snap, severe engine damage
The individual pencil-type ignition coils on the Zetec-SE/Sigma block fail at higher mileages. Symptoms typically occur at 1,500โ2,500 rpm under load. BERU aftermarket coils are more reliable than some OEM variants.
Symptoms: Juddering and torque loss at 1,500โ2,500 rpm, engine management fault code P030x, rough idle
The plastic thermostat housing becomes brittle through thermal cycling and vibration, developing hairline cracks. Coolant loss leads to overheating if ignored. Particularly affects Focus Mk1 with the 1.6 Zetec-S.
Symptoms: Coolant level drops without visible puddle on the floor; temperature gauge fluctuates or climbs into the red; coolant smell from the engine bay.
Zetec-SE thermostats can stick open. The engine then fails to reach normal operating temperature, heating output drops and fuel consumption rises. Inexpensive to fix.
Symptoms: Temperature gauge stays permanently low, heater blows barely warm air, increased fuel consumption
The crankshaft rear oil seal on the gearbox side tends to leak from around 100,000 km. An oil film on the front face and oil smell after shutdown are typical signs. Timely replacement prevents clutch contamination.
Symptoms: Oil film on the underside of the engine at the front, oil smell after driving, occasional smoke from a hot engine
The idle control valve on the underside of the inlet manifold blocks up with carbon deposits. A typical age-related problem on the over-20-year-old Zetec-S engines in the Focus Mk1 and Fiesta Mk5.
Symptoms: Rough, hunting idle; engine stalls when braking or at traffic lights; rev fluctuations between 600 and 900 rpm at standstill.
Vehicle Weaknesses 7
Sills and rear wheel arches rust from the inside out. Vehicles from approximately 150,000 km often have widespread corrosion. Always check with a magnet before buying.
Door lower edges and tailgate frequently show early rust spots, particularly at seal contact areas. Water collects in the folds and attacks the metal.
Water enters through a faulty windscreen seal on the passenger side. The pollen filter box can overflow and the passenger footwell carpet becomes wet. Risk of mould.
Rear brake callipers or drum brakes tend to seize, especially after extended periods standing. Brake discs and pads wear unevenly.
Door lock actuators fail frequently; doors lock and unlock sporadically. Plastic window regulator mechanism breaks; window sticks or drops into the door.
Anti-roll bar drop links and control arm bushes wear prematurely. Rear wheel bearings fail without visible play and only become noticeable through noise.
Window regulator motors fail frequently, often due to broken plastic in the drive mechanism. All four doors affected, especially the driver's side. Parts are cheap, but removal is time-consuming.
