Engine Weaknesses 6
The 1.8 Zetec-E is an interference engine requiring precise timing belt tension. Specialist tools are needed for correct installation; incorrect positioning causes immediate power loss. Replacement every 100,000 km is recommended.
Symptoms: Sudden engine shutdown, power loss after timing belt replacement if incorrectly fitted, loud bang
The timing belt tensioner on the 1.8L Zetec-E can fail before the official replacement interval of 160,000 km. Tensioner wear leads to belt skipping and engine damage. Replace preventatively every 120,000 km or after 9 years.
Symptoms: Rustling/clattering from the timing belt area, power loss, in extreme cases a loud crack as the engine fails
The twin ignition coil (coil pack) of the Zetec-E is prone to failure at high mileages. Misfires on cylinder 4 (P0304) are frequently the first sign. Replace HT leads and spark plugs at the same time.
Symptoms: Misfires (fault code P030x), rough idle, power drop, fuel smell in the exhaust
The plastic thermostat housing becomes brittle from heat cycling and vibration, developing hairline cracks. Coolant loss leads to overheating if ignored. Primarily affects Focus Mk1 with the 1.6 Zetec-S.
Symptoms: Coolant level drops without visible ground leak; temperature gauge fluctuates or climbs into the red zone; coolant smell from the engine bay.
The thermostat in the Zetec-E block is a wear item. Permanently stuck open in the cold position leads to increased fuel consumption and poor heater output. A straightforward and inexpensive replacement.
Symptoms: Temperature gauge remains permanently at the lower end of the scale, barely any heater warmth, increased fuel consumption
The idle control valve on the underside of the intake manifold becomes blocked with deposits. A typical age-related problem on the Zetec-S engines now over 20 years old, found in the Focus Mk1 and Fiesta Mk5.
Symptoms: Rough, hunting idle; engine stalls when braking or at traffic lights; rev fluctuations between 600 and 900 rpm at idle.
Vehicle Weaknesses 7
Sills and rear wheel arches rust from the inside out. Vehicles from approximately 150,000 km often have widespread corrosion. Always check with a magnet before buying.
Door lower edges and tailgate frequently show early rust spots, particularly at seal contact areas. Water collects in the folds and attacks the metal.
Water enters through a faulty windscreen seal on the passenger side. The pollen filter box can overflow and the passenger footwell carpet becomes wet. Risk of mould.
Rear brake callipers or drum brakes tend to seize, especially after extended periods standing. Brake discs and pads wear unevenly.
Door lock actuators fail frequently; doors lock and unlock sporadically. Plastic window regulator mechanism breaks; window sticks or drops into the door.
Anti-roll bar drop links and control arm bushes wear prematurely. Rear wheel bearings fail without visible play and only become noticeable through noise.
Window regulator motors fail frequently, often due to broken plastic in the drive mechanism. All four doors affected, especially the driver's side. Parts are cheap, but removal is time-consuming.
