Engine Weaknesses 6
The turbocharger fails due to oil sludge in the oil feed pipe clogging the fine mesh filter in the banjo bolt connection. A common cause is soot ingestion from leaking injector seals. Repair requires the turbo plus oil pan, oil pump strainer and intercooler.
Symptoms: Whistling or grinding noises from the turbo area, severe power loss, blue smoke clouds
The 1.4 TDCi F6JA frequently suffers from leaking or faulty injectors. The injector seats in the cylinder head wear and lose their seal. Fault codes P1201 and P0200 are typical for this problem.
Symptoms: Starting difficulties, rough idle, heavy soot output, diesel smell, MIL with injector fault codes
The high-pressure pump on the 1.8 TDCi frequently fails between 150,000 and 220,000 km. Metal wear particles contaminate the fuel system and injectors, often requiring the entire common-rail system to be renewed.
Symptoms: Engine cuts out suddenly, flashing glow plug light, poor throttle response, engine will not restart, blue smoke
The copper seals at the injector seat no longer seal reliably. Fuel escapes into the engine bay, typical diesel and combustion smell inside the car. Often multiple injectors become leaky within a short period.
Symptoms: Strong diesel smell in the car, rough running, smoke from engine bay, power loss
The rubber damper in the crankshaft pulley of the 1.8 TDCi wears from around 100,000 km and produces noise. Continued use risks the auxiliary belt being thrown and the loss of the alternator and power steering.
Symptoms: Ticking or knocking noise at idle from the auxiliary belt area, louder on cold start, vibration at idle
The EGR valve carbons up with predominantly short-trip use, causing power loss and increased emissions. Cleaning or replacement every 100,000–150,000 km recommended for city drivers.
Symptoms: Hesitation at light load, power loss, increased fuel consumption, check engine light
Vehicle Weaknesses 7
Front springs break through rust at the lowest coil, often without warning. Ford offered a ten-year warranty on the springs. The car sags at the front and may rub on the tyre.
Door lower edges rust due to poor cavity sealing, especially on vehicles up to 2004. Sills and wheel arches are at risk. Springs rust at the lowest coil and break.
EAC faults caused by moisture at wiring loom connectors. Engine runs in limp mode or does not respond to the throttle. Contact spray and possibly new ignition coils required.
The A/C condenser sits unprotected at the front of the car and is vulnerable to stone chip damage. Refrigerant escapes and the air conditioning no longer cools.
Leaking third brake light, rear screen seal or door seals let water into the boot. Wet spare wheel well and mould growth in the luggage compartment are typical consequences.

The AC condenser is inadequately protected against stone chips and frequently develops leaks. The air conditioning loses refrigerant and stops cooling. Particularly common on vehicles over 100,000 km.
