!! VP44 distributor injection pump fails

The VP44 distributor injection pump can fail after 150,000+ km, usually through a faulty ECU or running dry. Electronics repair costs around €500; a replacement pump costs more.

Symptoms: Engine won't start, uneven fuel delivery, juddering especially on cold and warm starts, visible leak

!! Camshaft worn

On PD-TDI engines with extended oil change intervals, the camshaft and bucket tappets wear from around 160,000 km. Metal and oil debris accelerate the wear significantly.

Symptoms: Clattering valve noise, engine noise on cold start, rough idle

!! Turbocharger power loss

The variable geometry turbocharger (VGT) loses boost pressure as it wears. Carbon deposits block the adjustable guide vanes. Repair costs more than on a fixed-geometry turbo.

Unit injectors (PDE) on the 1.9 TDI PD wear out with poor fuel quality or extended service intervals. Even tiny contamination damages the precision components.

!! High-pressure pump worn

The high-pressure pump on the 1.9 TDI PD wears and delivers insufficient fuel pressure. Difficult cold and warm starts and uneven power delivery are the typical signs.

Symptoms: Hesitant starting hot and cold, jerky power delivery, visible leaks

!! Turbocharger wear

At high mileage the turbocharger on the 1.9 TDI can wear out. Often confused with VGT problems. Root cause is usually worn bearings from old oil.

Symptoms: Whistling or howling from the turbo area, increased oil consumption, blue smoke, power loss above 2,000 rpm

! EGR valve clogged / failed

The EGR valve is the most common weak point on the 1.9 TDI AGR. Carbon build-up causes power loss. Cleaning is often enough, but incorrect handling can permanently damage the valve.

Symptoms: Power loss, black smoke from the exhaust, poor throttle response, increased consumption, engine warning P0400

!! Rust Rust on Door Lower Edges, Bonnet and Roof Folds

Despite a fully galvanised body, the A4 B5 rusts at typical spots: door lower edges (behind door strips), bonnet fold at the sides, boot lid, lock panel and roof folds. Rust in roof rails is a well-known long-term issue on many A4 B5s.

!! Suspension Control Arm Rubber Bushings Worn Out

The lower straight control arms and their rubber bushings are worn out on almost all older A4 B5s. Characteristic squeaking and knocking noises over bumps. Replacement parts are available cheaply (Lemförder ~€35 each).

!! Cooling Cooling System — Particles in Expansion Tank

Rust-like particles in the A4 B5 coolant reservoir indicate a clogging heater core. The symptom is poor heating performance. At higher mileages, old coolant hoses and the heater core itself must be inspected.

! HVAC AC Compressor Early Failure from 60,000 km

The A4 B5 AC compressor shows first signs of weakness from as little as 60,000 km. Common symptoms are loud noises when the AC is switched on or complete cooling failure. Quality replacement compressors are available.

! Electronics Window Regulators, Door Locks and Mirrors Defective

With increasing age the A4 B5 frequently experiences window regulator motor failure, door lock motor failure, mirror adjustment motor failure and immobiliser transponder failure. These wear issues are typical for a 25+ year old vehicle.
